I can't get the terminal blocks installed on my Buffalo II pcb (24-Apr-2011 shipment), they don't fit the holes. The same terminal blocks fit on the IVY-III pcb though. Pins all measure 41 thou. at widest (tip). I tried wiggling and forcing Brick wall a couple snapped in but not the 5-pin. I'm not wanting to crack the MLCC's so I'll order something...
As someone who has made many PCB's, it could be the plating thickness or layer-stack lineup, but you need more clearance.
I've used Phoenix Contact sliding cage-clamp type MKSDN-1.5/5.08's (~37 thou. pins) and recommend them against these PT-1.5's which have an econo spring that jams when you try disconnect wires.

I will go ahead an increase the drill size a bit, but this is the first I have ever seen this occur. Thanks for the heads up!

You could probably simply clean the holes out a bit with a hand drill, or use a small file on the pins. But certainly the other terminal blocks should fit fine too.

If you drill out the holes, you will likely lose the plate-through in the holes, and may not get proper connectivity to at top-side traces.

Yes do not actually drill them, but you can use a drill to clean off any excess tinning or blobs that might have occurred in the PCB finishing process. Use a drill slightly smaller than the hole diameter for this. Otherwise simply filing a slight point on the TB pins will also do the trick nicely. You can even do this with emery board.

I had the same problem with the (24-Apr-2011shipment). I had leftover terminals from an 13-Mar-2011 shipment and they fit easily.

I went through all the terminal blocks in my order and matched a pair that fit Anxious
Sounds like something I'd do with tubes or transistors, lol.
